This sounds like a memory issue -- that is, some buffer somewhere is running out of memory when it is storing the video and the sound is getting corrupted. I posed a defect with Smith Micro a few weeks ago related to this. I got a popping noise at the beginning of the clip when I exported to avi. Sorry but it's looking bad. The ".cpp" part of the file name means there is a bug in the program source code that is blowing up. First check the most obvious thing -- look at your windows explorer (or whatever the equivalent is for mac if you use that) and make sure the file size is not 0....

I put a feature request in with SmithMicro to increase the size of the control boxes in the layer control (that square with the 8 boxes that you resize with) -- I usually rotate instead of resizing when I miss.

As just a side note, when I storyboard I try to go for speed and clarity over drawing quality. I try to give each character some iconic trait so that I can tell them apart later (for example: one character may have a pointy chin while another may have round glasses), but since I'll be throwing a lot...
